Tapping 6061 aluminum with spiral flute taps?
6061 aluminum is soft, ductile, and prone to sticking to the cutting edge—so chip control is everything. For blind holes, a spiral flute tap is often the safest production choice: the helical flute (usually 25°–35° right-hand) acts like an auger, lifting chips up and out instead of packing them at the bottom. For through-holes, a spiral point (gun tap) is faster, but in blind holes spiral flute wins on reliability.
Recommended Speeds and Feeds
For HSS-E or M35 spiral flute taps in 6061-T6:
- Surface speed Vc: 24–40 m/min (most shops run 30–35 m/min)
- RPM formula: RPM = (Vc × 1000) ÷ (π × D)
Worked examples:
- M6 × 1.0 at Vc 30 m/min → ~1,590 RPM, feed = 1.0 mm/rev
- M8 × 1.25 at Vc 35 m/min → ~1,390 RPM, feed = 1.25 mm/rev
- M10 × 1.5 at Vc 40 m/min → ~1,270 RPM, feed = 1.5 mm/rev
Keep the spindle rigid and use G95 (per-revolution feed) so F = RPM × pitch. A 25°–30° helix is the sweet spot for blind holes; 35°+ suits through-holes or sticky 6061 variants.
Pilot Hole and Lubrication
Pilot hole for cutting taps (6061):
- M6 × 1.0 → 5.0 mm
- M8 × 1.25 → 6.8 mm
- M10 × 1.5 → 8.5 mm
Drill on the high side of the tolerance (+0.02–0.05 mm) to cut torque. Use a light oil-based or synthetic aluminum tapping fluid—avoid heavy sulfur oils that gum up. Flood or mist cooling is fine; through-coolant is better on 3×D+ blind holes.

Spiral flute won’t beat forming on life, but it handles hardcoat-anodized surfaces, thin walls, mixed lots, and prototype runs where forming-tap pilot discipline is risky.
Real Shop Case
A CNC shop ran M6 × 1.0, 12 mm deep blind holes (2×D) in 6061-T6 electronics brackets. First setup: straight-flute tap, 1,200 RPM, no peck → chips packed, 0.9% scrap, tap life ~450 holes.
Switched to M35 HSS-E, 30° spiral flute, TiN coat, Vc 32 m/min (~1,690 RPM), pilot 5.05 mm, light EP aluminum fluid, peck every 1×D:
- Tap life 2,300 holes
- Scrap 0.05%
- Thread Ra ≤ 1.6 µm, no galling
- Cycle time 2.1 s/hole vs 1.9 s for forming tap (acceptable trade for blind-hole safety)
They kept forming taps for through-holes and spiral flute for blind—standard hybrid cell.
Specify spiral flute taps on 6061 when: blind hole, depth ≥ 1.5×D, anodized or mixed tempers, job-shop flexibility needed, or customer refuses to hold forming-tap pilot tolerance. Run 25°–30° helix, Vc 30–35 m/min, correct pilot, light lube, peck on deep holes. It’s not the cheapest per hole, but it’s the lowest-risk way to avoid chip-pack scrap on aluminum blind holes.
